Wires are overheating and throwing sparks causing the plastic housing to melt around the positive jump terminal. Trying to figure out what part is needed to fix this problem or even where to start? Any suggestions, positive or negative, is greatly appreciated.

Hello,

Start by disconnecting the negative (-) battery terminal. This will keep your whole vehicle's electrical system as an open circuit. Disconnecting the negative (-) terminal will also prevent any residual electricity that might be left somewhere from arcing to ground if you happen to touch it. So what it looks to me what is happening is you have a short to ground at the jumping terminal. Take off the melted plastic cover and get a good look at the terminal. It is making contact with the vehicle body somewhere there and grounding out. In other words it is like arc welding anytime your ignition switch is turned to start. Just find where it is contacting the frame and fix accordingly from there. It can not come into contact with the frame. I have included a description of the Battery Cable operation as well as Starting and Charging system wiring diagrams in the diagrams below. Please go through these and get back to us with what you find out.

Thanks, P.S, Thanks for pictures and video.
