In April 2004 we had to replace the Head Gasket and completed a valve job the car had 75208 miles.

In June 2005 we had to replace the evaporator core. The car had 86108 miles.

In April 2006 we once again replaced the Head Gasket and cylinder heads. The car had 91465 miles.

It is not April 2007 and the car is making a knocking noise again. Our assumption is once again the head gasket. The car has 99061 miles. We are one day over the repair warrenty.

Question is why would a car that is only 7 years old have to have the head gasket and cyl replaced 3 times. Is this a problem that I could take up with Ford? Any suggestions other than replacing the car.

IMHO, the 3.0 motors are NOT common for headgasket troubles. The replacement may have been faulty. Explaining the 2nd repair.

Evaporator core is no surprize or related.

The currant noise may be not related or also consistent with a bad repair.

Really hard to say. But I have never had to do a head gasket job on a 3.0 motor from normal usage.
