When does it occur? Always there? In the morning with a cold engine? Later hot engine?

His problem sounds like a leaf in the blower motor to me. Remove the blower motor and clean out any debris that has entered.

It could be that, and hopefully that all it is, take her out, clean it out and who knows what you will discover.
