Leave the headlamp switch loose, but, connected to wiring connector. With headlamp switch on, do wires feel hot? Does the switch get hot? Maybe a faulty switch? You can check amp draw on any applicable circuit at the switch. If the circuit is fused protected, it should blow the fuse before it hurts anything?
