I replaced the front brake pads and now the caliper hits the rim, ive done many many many brake jobs and never had this happen, ive taken it apart 5 times now and still the caliper hits the rim

Look on the inside of the wheel to see if the caliper is hitting it on the top or side. Look on the caliper too to see where the rub marks are.

Exactly what sound are you hearing? If it's a clicking sound when applying the brake pedal, look for a warped rotor and a groove worn into the knuckle. The pads under pressure will grab in those grooves and click when the rotor shoves them back and forth.
