The fan is hitting the bottom pulley.
Before I pull the whole thing apart any suggestions?

I'm guessing the "cooling fan" and the bottom of the fan shroud?

If this is the case, you might try removing the serpentine belt and checking to see if the nuts and bolts all the way from the fan to the water pump are tight and there is no slop between the parts.

That's a possibility.

Another, and probably a more likely possibility is the water pump shaft has worn the housing due to the "pulling" of the serpentine belt (to one area/ place) Now the shaft will have slack/ floppiness. As parts (fan/ fan clutch) stick out off of the water pump flange. The amount of flop/ movement is exponentially increased the further out they are. In other words an 1/8 inch of moving at the water pump, might grow to a 1/2 inch at the tips of the fan.

Last thought here, even with a floppy (worn out) water pump shaft, the water pump may not necessarily leak coolant around it. If my prediction is the case, you will have to replace the water pump to get everything re-centered.
